View Full Version : INSTALL: Tennman's Sidemarker Fuel Fill on a Stepside
jorgensensc 11-16-2003, 11:21 PM Finally got around to showing the install! I hope this helps everyone. There are alot of pics, so it might take awhile to load them all.
Here is what I used:
1- 1997 S10 fuel filler door with neck
1- 1 1/2 fuel filler hose (see blazer tank install for part number)
3 ft of 5/8" hose
4- 1/4" machine threaded bolts 1 1/4" long
4- nylon lock nuts for above bolts
2- 1/2" spacers for above bolts
1- permacap gas cap (optional)
1- large can of patience!!!
Here are the parts I got from the local wrecking yard:
jorgensensc 11-16-2003, 11:22 PM more pics of junkyard parts
jorgensensc 11-16-2003, 11:24 PM sidemarker light
jorgensensc 11-16-2003, 11:26 PM backside of light,
You will need to grind smooth the ridges around the bolt holes on this side. Also grind off the white ridges on the ends near the bolt holes.
jorgensensc 11-16-2003, 11:47 PM Here is the top of the fuel filler neck. You will need to weld on an exhaust reducer fitting that goes from 2" ID to 1 1/2"OD on the bottom. I cut the filler length to just below the vent hole fitting.
I could only find a 2" ID to 1 1/2" ID so I had the fuel filler hose stretched with an exhaust pipe stretcher.
jorgensensc 11-16-2003, 11:50 PM Here is a pic of the sidemarker hole where the lense goes. My fender had this metal backing on it.
jorgensensc 11-16-2003, 11:51 PM another pic without the light.
jorgensensc 11-16-2003, 11:52 PM Here is the backside of the fender.
jorgensensc 11-16-2003, 11:54 PM You have to cut out the basket.
jorgensensc 11-17-2003, 12:05 AM All that is really involved is cutting the fuel door to match the width and height of the sidemarker lense. Measure between the white ridges up and down (approx. 2 1/2"), but measure to just outside the bolt holes ( about 1/8" past on both ends turns out just past 3 1/2" length). My fuel door faceplate (big round part) seperated from my hinge piece, so I had it welded together again.
You can see the weld spot on the side in this pic.
jorgensensc 11-17-2003, 12:20 AM Drill the holes for the lense and cut out a notch for the light. I used the original screws and just cut them off on the back side.
Now the bolt flanges on the back part of the hinge base will need to be cut off. Sorry no pics, but you will know which ones they are. They are little tabs with nuts welded on the backside. These were used to bolt the hinge on the S10. Feel free to try and make these work for you, but I couldn't, so I cut them even.
jorgensensc 11-17-2003, 12:26 AM Here comes the hard part. Drill 2 holes in the lip of the hole on the fender (where the light goes) These will be used to mount the hinges in place. While your at it drill the holes on the opposite side also. These holes will be used to hold on the plastic fuel tray.
jorgensensc 11-17-2003, 12:33 AM Next hold the assembly (hinge assembly with lense attached) up in the hole. You need to open and close the assembly while holding it in place to get the alignment right. The best way is to hold the hinge underneath while the lense is in the right spot. Have your helper open the door slowly and then mark the through the holes you drilled in the lip to the hinge. TRIPLE CHECK YOUR MARKINGS!!!!!!! I cannot stress that enough. Then pull the assembly and drill the holes. Make sure they line up appropriately after you drill them. Next bolt it in. I had to add some washers as spacers between the fender and the hinge to help bring the back half of the hinge more flush.
jorgensensc 11-17-2003, 12:34 AM Here it is installed:
jorgensensc 11-17-2003, 12:35 AM Another (again)
jorgensensc 11-17-2003, 12:45 AM Next bolt on the fuel tray to the filler neck.
I actually bolted on mine upside down, with the hole in the filler neck towards the top. This makes it easier to fill with gas. I tried it the normal way, but there is not much room, so this was the fix. It doesn't seem to affect anything. Hook up the hoses (the filler hose and the vent hose). Next hold the assembly (filler neck with tray) up to the hole. Find where you will need to trim the tray, then pull the tray off and trim what you need to trim. You will need to do some trial and error here. What I did was leave it loose, take it to the gas station, Insert the gas nozzle, then mark the location of the tray. I also marked the holes I drilled earlier on the fuel tray.
jorgensensc 11-17-2003, 12:51 AM Heres another of the filler neck installed. The Blazer tank inlet and the filler neck match almost perfect. When I installed the fuel tray I added spacers between the tray and fender. Once again to give a little more room when adding fuel.
jorgensensc 11-17-2003, 12:56 AM Drill the holes in the tray for the bolts (once again TRIPLE CHECK before you drill. There isn't alot of room to play with on the tray. You might need to do a little 'tweaking' and bending to get everything to line up properly.

Great how-to, thanks for the info. Seems pretty straight forward, some items tedious but as you said I'm sure the key is checking your measurments and marks.
Keep us posted on other projects.
jorgensensc 11-17-2003, 01:03 AM Make sure when you open the door, the lense doesn't hit the side of te bed. I remedied this by bending the hinge a little, so it didn't open to a full 90 degrees.
Here is the reason for the Permacap:
I installed everything and put the regular gas cap on and put the light in. The light harness hit the gas cap. So I got the permacap because it has a lower profile. Now the light clears just fine. I still have to remove the cap to fill the tank (California gas nozzles have huge adapters on them and they won't fit in the light hole well). But I really don't mind much.
Here are some pics of the final product:
jorgensensc 11-17-2003, 01:04 AM more
jorgensensc 11-17-2003, 01:12 AM Since they seem to go together, here is the link to the blazer tank install:
BLazer Tank Install (http://67-72chevytrucks.com/vboard/showthread.php?t=74876)
Also I put a new light harness in and zip tied it discreetly to the hinge after I wrapped it in electrical tape.
Hope you enjoyed this post!!!
It's really not that hard, just tedious and it takes a little tweaking.
If you have any questions, please feel free to ask!

jugernot 11-17-2003, 01:21 AM Wow that is really really cool. Great job thanks for sharing.
Longhorn Al 11-17-2003, 04:00 AM Great job and nice truck. Oh, and nice hat! ;):D
Sweet job! Now I know how I am gonna do mine!
Somebody needs to make sure this and the tank install thread get put into the FAQ section!
FRENCHBLUE72 11-17-2003, 08:17 AM Thank's for the pic's and the really good nice step by step photos..
RON WOODGEARD 11-17-2003, 08:37 AM Excellent Documentation!!!
I have posted before, I am filling mine through a garden hose right now, ( not driving it on the street yet still ) I want to do just what you did, thanks for saving me a lot of time and aggravation..
Again, Very nice job.
Ron
Yukon Jack 11-17-2003, 12:13 PM Nice detail on this. This needs to make it into the FAQ section.
bigvinnie 11-17-2003, 01:40 PM thanks for the detailed instructions... my question relates to the picture of the filler hose that routes under the frame to get to the tank... trying to understand how the fuel runs uphill to get into the tank...??? I guess the new style filler allows this to be possible...???
gonebad2 11-17-2003, 04:11 PM That is AWESOME!!!!You should get a patent on that , find someone to manufacture it as a kit. Man, you could retire.....Great Job...

That would be kinda tough, since it's Tennmans idea in the first place..????
kaycee 11-17-2003, 05:13 PM Thank you very much for the installation pic's, very much appreciated.I found out that my light box has been modified a little,so that is where I was confused. Now I can weld some tabs on the front to mount the hinge to.All I had was a little tab on both ends where the light screws on now I can start working on it again.GOOD JOB:metal:
jorgensensc 11-17-2003, 08:45 PM Thanks for all of the support guys!!!
I hope no one thinks this is my idea!!! I just modified Tennman's install for a stepside.
Bigvinnie,
It is only a slight uphill slant, and the force of the gas going through the nozzle pushes it through just fine. I have yet to have it back up on me.
Thanks again for the encouragement!!!
Shawn
P.S. I don't know if Josh decides about what goes to the FAQ section, but I think both the blazer tank install and this install would be good candidates.
dinnut 11-17-2003, 09:05 PM awesome. i wanna do this. that is if i dont shave them first...
72afr 11-17-2003, 10:55 PM all i gots ta say is you da man
REDNEKID 11-18-2003, 05:43 PM Awsome work bro, any idea how I would adapt this to work on a fleetside?
REDNEKID I think if you do a search for tennman you will see the original which was for a fleet side.
Iron-Butt 11-18-2003, 09:54 PM Thanks for the great details and pictures.
DanoDMano 11-18-2003, 10:11 PM Thanks for the awesome how to! I will use your demo when I do mine. Your really did a great job !!:D
toms68cst 11-19-2003, 12:31 AM I hate to raise this question but how safe is it to have an operating light right on your fuel filler door? If I'm looking at the pictures right the light looks operational.
It's not just what might happen in a minor fender-bender accident it's what might happen if the filler nozzel should damage the wiring.
I'd be inclined to make it just a reflector. It seems like the potential for spark and fumes to come together exist.
72afr 11-19-2003, 12:35 AM i dont think that you can have just a reflector on a 72, at least in MO, if they came with a light, i think that they have to have them (if i remember right)
navybear70 01-05-2004, 03:35 AM Awesome job. I gotta try that!
jorgensensc,
Would you please give me a little help on this install?
If I attach the marker lens to the door so that the 2 screws are at either end of the door, I don't see how to mount the hinge to the fender if I cut the mounting flanges off like you said you did.
Did you move the lens to the left (front), so that it would line up? If so, did you weld on a new piece? It's really hard to tell this from the pictures, due to the shadows.
Thanks for the post - I wouldn't have tried this without it.
Ken
Blue Beard 01-06-2004, 09:58 PM Nice job on the relocate and the complete run down with photos on the how to.....
Josh should add a section designed just for items like this.
Congrats........
70c10 01-08-2004, 08:35 AM Very nice pics and instructions but I was also curious about the electrical issue near fumes.
beamers69 03-14-2004, 07:22 AM Saw your post on tank conversion, got link to this post am
going to save them both and try on my 69. This is what I
was looking for. Once again thanks for all the pics and detailed
instructions. Hopefully mine will come out as nice as yours.
The only problem I see is sending unit. I am putting 92
engine with computer in mine and got to figure that one out.
Putter 04-13-2004, 01:13 PM Jorgensensc,
I read this post, printed it out, and tried it on my '69 step. Only difference is my truck has the 'standard' markers (reflector) instead of 'deluxe' (lighted) and I got the parts off of a '99 S-10. I had to trim more off the light and less off the metal fuel door, but it all worked out great. Only change I made was to tack my fuel door bracket to the fender instead of screwing it to it. Works great. I must commend you on the amount of detail and effort you put into this post. I had to go back and pick up an extra can of PATIENCE that you mentioned in the parts list. But it all worked out great. Ready for the tank to go in next.
mikeoj 05-30-2004, 07:23 PM Where's the pics!!!!!!!!!!!
big blue 72 07-06-2004, 11:51 PM I'll second that motion Krue!!
Great post Jorgensen! a complete, and simple explanation of the process!
Good Job!
Now it's on my hard drive!
SuperCheyanne72 12-30-2004, 08:26 AM Dude, that was a great idea! BTW Ill mail you a OU Sooners hat! Thanks!
72 Cheyenne402 03-11-2005, 08:47 AM Really Really Sweet!!!!!!!!!!!!!!
Blue85 06-12-2005, 06:56 PM Cant find Tennman's original post on the fleetside install, can ayone help me?
matthufham 06-12-2005, 09:01 PM there is no fleetside install. here's one though
http://www.classicheartbeat.com/marker_light_gas_door.htm
it's not as easy as a stepside because you have to cut a hole in the inner bedside then weld a patch over it, but the results are similar.
