To fix the door I would cut the outer piece of sheet metal off repair inside and then patch the outer. Galvanized primer between layers of metal. I have made oversize 1/4" plates for inside the doors and drilled and tapped for the bolts.

Hey Guys, After trying forever to get my door to fit right, I find that the metal on the door where the hinge bolts to it (top hinge) has rusted thin and bending in and out as the door is opened and closed, even though the hinge is screwed tight to the door. Hinges are new and where the hinges is bolted to the cab is good shape. So, anyone have suggestions on how to reinforce this hinge mount area on the door? Thanks.

Put a plate bigger than the weak area inside the door and either drill and tap for the bolts or nut and bolt it. You will need to remove the original bolt plate first. The door has been flexing for years creating metal fatigue and failure. If you have welding equipment I would cut the damage out and weld in new metal with a larger plate on the inside.

take hinges off and do it in a vise or vise grip them to something cut in between hinges with zip disc or punch out pins tap in new bushings then new pins it is not that bad did mine was pretty easy except taking the pin out was a bit of a b$tch i zip cut mine between the hinges with thin disc carfull not to hit the hinge part made it easy to punch out the pin

Update. Rebuilt the hinge and put it back on.

Gaps look nice and even from the pics. One other thing about adjusting doors is to remove the striker first and make the door fit the opening without the strikers influence. Then install and adjust the striker to the door.

I actually had to do that on this door, not a big deal and it worked much better to take the striker out. Once the door was hung I was able to line the rocker up and plug weld it right in.
