Radiator support repair

I'm sure that I am the only one with a 67-72 C10 that has had to repair the area under the battery box. But, just in case someone else has run up against this problem I wanted to post how I am going about the repair.

1st photo is where I have cut away the rotten metal a little bit already.

2nd photo is lay out on 16 gauge sheet steel

3rd photo is hammer form I made out of MDF (medium density fiberboard)

4th photo is different view of hammer form

5th photo is with metal formed on hammer form


I set the holes where they should be on the finish piece and used them as the alignment holes where the bolts hold the two pieces together.

This is to show how it will be when it is welded on. Have to cut some off yet but don't want to do that until I determine exactly how much I will replace.

Last process is to make the depressed area on the outer corner. I am building another form that I think will do the job. More photos as I progress.

That patch is available but it's way thicker than the original part...

I didn't think it was reproduced at all. I worked on mine some more today with the piece I built to make the depressed area in the upper corner to fit the contour of the rest of the support. It didn't work as well as I thought it might, but I was able to still get it formed - just not as easy as I had hoped.

I'll post some more photos as soon as I take them. Now to get the rest of the old piece off of the support. There are several spot welds to drill out yet before I can do final fitting. Also have to weld in threaded inserts for the inner fenders to attach to. A lot of work for such a little part!

I have been working on the support in between some other jobs - but I have been taking pictures along as I complete more.
Have the pieces fitted and ready to weld in as soon as I get the area sandblasted to clean it all up to prepare for welding and primer. So much rain that I haven't caught a good day to roll out the sandblaster and shoot that small area.
