Since my earlier photos are in picture limbo and I had a request to reprint what I had done to repair the rusty windshield frame, I’m detailing the steps I went through. This may not be the best method of repair, just the one I chose.

The first couple shots show the extent of rust damage. On the inside the are some pinhole rust through near the lower edge.







I found a roof section advertised on ebay and bid on it. It came from a dealer in California. I’ve cleaned up this piece and trimmed it.





Here I’ve braced the corners and cut out the rusty sections.




Now the pickup section is set into the suburban body. Note the difference in the “crown” of the roof sections. That was a big surprise to me when I first put it together.



I had removed the inner panel so I could weld the reinforcement piece in the center of the windshield posts.

I slit the corners and tried to push the middle section up to the sub roof panel. I left about ¾” overlap except for about 3 inches at each side.




I tack welded the center section and then moved onto the corners.






I’ve slit the corners, pushed them up and filled the gap. The curves of the pickup and suburban seem to blend well enough.

You need two tools in life: duct tape and WD-40. If it moves and it shouldn't, you use duct tape. If it doesn't move and it should, you use WD-40.

Thanks so much for reposting those cab pics- I've got a burb with monster rust that's going to need the front cab replaced and having the pics to refer to will help immensely.

I LOVE your project and am blown away by your fabrication skills and vision.

Here is a quick posting on what I have done recently. The right rear quarter is now in primer. In the last shot you can see the right door de-skinned in preparation for one piece glass.

Ive been lurking this thread for a long while now and have been a quiet subscriber until now, but i cant help but add my praises to all the rest before me. I am amazed by your workmanship. im to the point that ill show just about anybody in the room with me your thread, with as much pride as one who had actually done the work. your are a 60-66 forum all-star in my book!!
